Been using M0n0wall for years, what a fantastic product.

That being said.  The worst part of the m0n0wall is the installation by far.  Don't get me wrong, the install itself is fine after you get it into memory.  However, getting it there is just a flat out pain.  Most of the PC installs I have done are older PCs and with that comes dust and difficult to access hard drives.  So I go through great lengths to avoid cracking a case.  However, I get annoyed with having to build a boot CD with each new release of m0n0wall.   Digging out the hard drive when I dont have the boot CD available is a pain as mentioned before.  I know I am not the only one with this annoyance which brings me to my question:

Are there any projects out there that wrap up the latest m0n0wall versions with DSL and physdiskwrite?  It would be great to just launch a CD and install without ever cracking the case or spending 10-20 minutes rebuilding a boot CD.

I suppose the next evolution for the m0n0wall CD version would be to include an installer - ala pfsense.

But it would seem to me that it's probably possible to use just about any available Linux Live CD to download a copy of m0n0wall to RAM disk and use dd to install it to HD or Flash.

physdiskwrite is a Windows/DOS type application and that forces unnecessary requirements onto things.
